You’ll see “IP44” all over the spec sheets. It looks great on paper, but in the real world, the real fight happens right where the lead wires meet the heater. When you’re running high-wattage quartz or halogen tubes, the heat doesn’t just blast forward. It creeps. It sneaks backward toward the electrical connections. And that’s where the trouble starts.
Why wires fail (and how it happens)
Most basic heaters rely on cheap shrink tubing or some low-grade silicone. It works for a while. But then the thermal cycling kicks in—heating up, cooling down, heating up again. Eventually, those materials just harden and crack. Once that seal goes, moisture gets in. Now you’ve got splashing water meeting extreme heat. It’s a recipe for a short circuit or a fried terminal. Not exactly what you want when you’re trying to keep a space warm. We handle this differently. We use OEM-grade sealing—things like high-temp fluorosilicone or specialized ceramic potting. Here’s the trick: the seal has to expand and contract at the exact same rate as the quartz tube. If they don’t match, you get a tiny gap. And that little gap? That’s where the failure begins.
The difference in the details
Cheap builds usually skip the secondary sealing just to save a few pennies. You can usually spot these from a mile away—the insulation is thin and the crimps look sloppy. We add reinforced, heat-resistant sleeves to shield the wires from that direct radiant heat. It keeps the wires cool enough that they don’t reach their melting point. Simple, but it works. One thing to keep in mind: IP44 protects against splashes, but it’s not a submarine. If you’re mounting these in a spot where they’re getting hit with high-pressure washdowns, the seals are going to take a beating. Just make it a habit to check your cable glands every six months. Make sure those gaskets haven’t flattened out.
A quick tip on installation
There is a trade-off here. Because the sealing is so tight, the lead wires are a bit more rigid. Don’t bend them at sharp angles. If you do, you risk cracking the potting compound. Just give the wires some slack when you’re installing them. If you pull them too tight, you’re basically undoing all the hard work we put into that seal.
